·         Dimensional inspection of diameter of crankpin and main journal for taper and ovality.

·         Visual inspection of lubricating oil hole, radius fillet on both sides and counter weight mounting bolts is undertaken.

·         It is important to check the cracks on the crank pin or main journal of the compressor crankshaft in case of an accident. This is done by MPI method with high intensity magnaflux torch by qualified technicians.

·         Hardness check of crack pin and main journal of compressor crankshaft.

·         Deflection and run out of main journals to check the straightness of the crankshaft or loss of alignment.

THE CRANKSHAFT OF CATERPILLAR 3616 WAS ALSO CHECKED FOR FOLLOWING MAJOR TECHNICAL PARAMETERS:-

·     All the crankpins were subject to crack detection test by MPI and dye-penetrant test, no cracks were observed on 8 nos. of crankpin.

·         The special attention was paid on crank pin no. 3 which was damaged and seized due to bearing failure, no cracks were observed on this crankpin as well.

·         This was a sign of relief for our technicians.

·         

ACTION TAKEN BY US:-

The main objective  of RA Power Solutions is not only to repair the crankshaft for which we were  contracted but to ensure that after repairs the engine performs satisfactory since the diesel generating set was 16 years old and operated for more than 70,000 hours, RA Power Solutions Technicians calibrated connecting rods and bearings of all 8 nos. crank pins, following was checked.

 

·         Big end and small end of the connecting rod were thoroughly checked dimensionally for bore.

·         All the connecting rods matching surfaces, bolts were subject to crack detection by MPI. To our surprise, six sets of connecting rods bolts had hairline cracks. The power plant was advised to replace the connecting rod bolts as no crack on connecting rod and bolts were admissible.

OBSERVATION OF CRANKPIN AND MAIN JOURNAL OF CRANKSHAFT AFTER BEARING FAILURE:-

• Due to failure of crank pin or main journal bearings, on visual inspection the crankpin and main journal diameter develops line marks, pitting and rough surface.
• In case after failure of crank pin, the main journal bearing, the engine is not stopped on time, the radius fillet of both the sides gets damaged. In some cases, we have noticed that the lubricating oil hole profile also gets lost.
• In most of the cases, bearing failure results in sticking of bearing material on the crankshaft surface. The main reason is that the bearing steel shell rubs with the crankpin and main journal diameter, temperature abnormally increases due to friction and bearing material melts.
• Overheating due to failure of bearing shell on the crankshaft also results in black/ blue discoloration.
• The hardness increases due to abnormal heating.
• Cracks on crank pin and main journal in some of the cases are also observed.
• In case the accident is serious, it can also cause the loss of alignment of the crankshaft which becomes a serious issue for onsite repair.
• In case of above observation, certainly it is not possible to assemble the new bearings and operate the engine.

In the case of cylinder liners, the crack was repaired from the inside and from the outer diameter as well  by a metal lock process. We used special alloy locks and keys to repair the crack.

The two cracks in the engine block liner sitting area were repaired by a metal lock. After repairs, the proper grinding and polishing was done on the crack area to maintain the specified tolerance. The liners were assembled in the presence of our technicians and the engine was put on operation after leak test. • Considering the observation of higher ovality ranging from 0.16 to 0.22 mm, it was decided to undertake the grinding of all crank pins.
• All the crankpins were undersized by 0.40 mm as per the manufacturer recommendation and final size was maintained between 144.58 to 144.60 mm with ovality of maximum 0.02 mm.
